Dino A/C system, modern update and improvement

The Dino A/C system is almost 45 years old and designs have come a long way in that time. I am going through restoring everything else so now am focused on this task with the parameters being:
1) Keep it original looking
2) Increase efficiency
3) Improve longevity using new seal technology

Here is the A/C system removed from Dino 05702

I am undertaking a full conversion to R-134a while maintaining OEM appearance.

The challenge will be that every union will need to be changed from an old flare set to an HNBR O-Ring seal. The TX valve, Hi Pressure and Low Pressure cutoff switches will need to be replaced with R-134a appropriate units.
In addition, I'll want to reduce the number of seals wherever possible to increase reliability.

Gathering parts and tools, I see some of the old parts are very ancient, the hoses are not using modern crimpings

First trial, reducing the total number of seals in the system, currently I have eliminated Six (6) seals in the new R-134a intended system.

The condensor, compressor, dryer and all hoses/fittings are new and have eliminated the old style flare seals, replaced with modern HNBR O-Ring seals.

Trial fitting the Compressor shows it is tight due to the rotolock fittings' height, I glued a high density neoprene pad above it as a bumper

New dryer with R-134a red service port, R-134a binary pressure switch and R-134a hose fittings vs old Flare fittings on brass block with over pressure switch, underpressure switch, service port and hose connect.

Going R-134a is a cleaner look as you get rid of that capillary system

Mounting the new condensor was tight, and required shimming the radiator fan feet to get the blade run parallel to the condensor face.
You can not place your finger between the blade and the condensor face - it is that tight!

Trial fit for Operational valves - hoses not connected at this point as it is only a trial fit

The color coded operational valves are only attached and used with Test equipment for filling, testing and diagnosis - but I still need to be able to connect them periodically and the quick disconnect has a high ridge making this is a very tight place.

They successfully attach, seal, operated, and release without issue - a big hurdle is passed

Trial belt fit, I used a 9mm shorter belt (891mm) to slightly angle the compressor as a trial to see it that gives my service valves more clearance - the OEM 900mm belt ended up being the best in my situation

The Evaporator is a 15" wide, 4 row, 19 pass liquid to air heat exchanger, quite well scaled for the small Dino compartment.
Despite kangaroo court claims that the evaporator is too small for the Dino, I submit to the reader that it looks quite large and is substantial to cool the Dino cabin. This is an impressive array of cooling capability, perhaps the culprit is the air flow that must be killing all this cooling?

To support my claim that Air Flow could be improved, I count Five (5) 90 degree bends that the air must make before it enters the cabin cooled. In addition, the single fan pulls the air rather than pushes it.

Here is the Evaporator with R-12 flare fittings, OEM was sourced to the Delchi company. Flare fittings will not seal an R-134a refrigerant system. We will need to prep it before changing fittings; clean it, boil it out, pressure test it and attach new R-134 HNBR O-Ring fittings

Re-Assembly shows gaps where air can miss the evaporator by going around it - that light along the whole, top edge is indesirable uncooled bypass air - no bueno

Add HVAC sealing foam on top and sides, re-assemble and seal plenum box edge with a silicon bead

Attach the thermal expansion valve and run the capillary roll to the evaporator out.
Add fittings for hose trials
Notice I have started using washers with the rivets.

The condensor drain tube nipple typically has been broken off over the years.
I insert a vinyl tube, pin it and then silicon seal it.

Again, I've started using washers with the rivets to align the old parts and lower stress
